In this build, I set out to make what I honestly think is the strongest DIY cardboard sword on YouTube—using only cardboard and hot glue. No wood dowels, no metal rods, no fancy hardeners. I walk you through my whole process using my 5-step crafting plan: THINK, RESEARCH, PLAN, BUILD, and then IMPROVE. The big idea is that strength doesn’t come from “special materials,” it comes from structure: folds, corrugation (grain) orientation, and an internal core that supports the blade in multiple directions. I start by tossing ideas around before I even research, because that’s where original designs come from. Then I research on YouTube, Google, and even ChatGPT to speed up the brainstorming—pulling the good ideas and ignoring the fluff. After sketching and prototyping to test grain direction, I build a plus-shaped core, wrap it with folded blade skins with corrugation rotated for strength, and use hot glue (plus a heat gun when needed) to lock everything in. At the end, I durability test it: banana (clean cut), celery, cucumber, apple, and then even pine boards. It does real damage, and when it finally takes a notch on a thicker board, I show exactly how I’d improve it next (wood glue/epoxy/mod podge, or internal ribs if you want to go insane).
