In this video I build an incredibly strong cardboard sword using only cardboard and hot glue—no wooden dowels, no metal rods, and no fancy hardeners. I start with a big sheet of cardboard, measure out a ~34 inch blade, and build a “plus shape” core (slots for the handle plus a cross piece) so the sword has structural integrity in both directions. One of the biggest strength boosts is corrugation direction: I intentionally wrap the blade with layers where the corrugation runs a different way than the core, so the whole thing resists bending and twisting a lot better. From there it’s all about clean folds and fast glue work. I score the fold, run long beads of hot glue on high heat, and crimp the blade edge into a sharp ridge so it behaves more like a hardened spine. When the glue cools too fast mid-crimp, I use a heat gun to re-warm the fold and keep the edge tight. I also show little “real life” fixes—like seaming two pieces with glue and cardstock when a ridge ruins a fold, or extending a glue stick so I can run a full-length bead without stopping. Then I durability test it: banana, celery, cucumber, apple, and finally pine boards. It cleanly wrecks the fruit, and it even dents a board—while taking a serious notch itself—so yeah… this thing is actually dangerous if you swing it like a real sword.
