Welcome back to the channel, folks—this is the start of our XJ rebuild series. A customer rolled into my J4B Overland Solutions shop with a 1999 Jeep Cherokee XJ that’s shockingly clean for having 240,000 miles, but it’s definitely lived a life. I walk you through the full “before” inspection: oil leaks that need sealing, broken sensors, a valve cover gasket that’s puking everywhere, tired plug wires, blown shocks, no A/C (yep—dummy pulley), and a fuel pump that’s bleeding back. It runs “okay,” but if you want it back on the road and reliable, you’ve gotta address the real mechanical stuff first. From there we dig into the ugly surprises underneath—transfer case/trans mount movement, accident damage up front, and a radiator that’s seen much better days even though it wasn’t dripping on the ground. With the owner all-in, we upgrade the cooling system with a triple-core all-aluminum radiator and a triple electric fan setup, plus an additional transmission cooler to keep temps under control. We also fix the exhaust situation: crimped piping, new O2 sensors, and a muffler layout that was literally grinding the rear driveshaft during suspension flex—so we rework it and, per the owner’s request, straight pipe behind the cat. By the end, the engine’s running smooth, the mechanicals are handled, and next episodes are where we make it stand tall—JL wheels, 33” BFGs, bumpers, fenders, flares, and more.
